Sensor Cable Selection: Washdown, Drag Chain and Welding Cells
Most sensor failures are connection failures
A sensor that survives ten years in a dry panel fails in eighteen months in a washdown area. The difference is almost never the sensing element. It is the jacket, the gland and the connector.
Jacket material
| Material | Good for | Avoid |
|---|---|---|
| PVC | Dry indoor panels, fixed installation | Coolant, oil, UV, flexing |
| PUR | Coolant, oil, drag chain, abrasion | Continuous high temperature above 80 °C |
| Silicone | High temperature to 180 °C | Mechanical abuse, oil |
| PTFE | Chemical exposure, high temperature | Flexing, tight bend radius |
If the cable sees coolant mist, specify PUR and stop there. It is the single change that removes most premature failures on machine tools.
Drag chain and continuous flexing
A standard cable in a drag chain fails at the conductor strands, not the jacket, and it fails after a predictable number of cycles. Use a cable with a published cycle rating, respect the minimum bend radius in the moving direction, and mount it so the cable moves in one plane only.
For a rotating joint, a drag-chain cable is the wrong part. Torsion-rated cable has a different conductor lay and will survive rotation that would destroy a flex-rated cable.
Shielding
Shield any cable that runs parallel to a drive output or through a welding cell. Bond the shield at one end, at the panel, and keep it continuous through junction boxes. A shield bonded at both ends creates a circulating current that is worse than no shield at all.
Connectors
The IP rating of a connector only applies when it is mated and correctly tightened. An IP69K sensor with an IP67 cordset is an IP67 installation, and a hand-tightened gland that is a quarter turn loose is not IP67 at all.
- Use overmoulded cordsets for production machines; field-attachable plugs are for repair
- Match the cable diameter to the seal insert, every time
- Count pins for the next upgrade: a 5-pin cordset allows IO-Link without re-cabling
- For tool changers, specify high mating-cycle connectors and keep spares
Washdown specifics
In food and beverage plants, the cable is cleaned as often as the machine. Specify IP69K on the sensor, the cordset and the junction box as a set, mount connectors so they do not collect water, and use stainless junction boxes where the housing will be hit by a pressure jet.
